i was lucky and found a guy on ebay who sells them from time to time. this is a good place to discuss ideas on making the lense from scratch.

Made mine from a welding shield. It is thick and works great. We have done some stormtrooper lenses that way as well.

Another option is to get thick pet screen and paint it gloss black. This allows for more airflow into the bucket. I originally used this on my Plo Koon costume sans the paint and people can't see in. I am about to add it to my RG bucket. Disney does this for their Star Wars weekends, and there are a couple of RGs in the Southern Outpost who have done similar things using brass wire mesh and gloss black paint.

Hey, that's a good idea -- I might that a whirl! Yeah - as long as it appears solid, I can't think of anything that would have more airflow than a screen Oh yeah - and it would never fog up, either. Big problem for RGs.
